Ebay pics Oct 2007

This was the Ebay photo. Looks okay and quite clean advertised at 800 pounds starting.

Again deceptive photo but still looks OK, described as a bargain and a runner just needs a clean interior!!

 I Bid  max 1000 pounds and forgot about it.

I won it at 1000 pounds then realised it was in Herne Bay near Margate thats nearly 180 mile from me, oops.So set about fixing a tow bar to the old faithful escort and prepared to collect it. Took  Paul my brother in law and my son Tom along for moral support. This was a nightmare journey as the trailer bounced the escort for at least 4hrs and made us all sick not to mention the tow ball working loose doh. Eventually we got there and found this car that had seen better days and plenty of filler. No rust my arse the rust was just covered over with filler!. Anyway after pointing this out to the guy selling it he just said Im not haggling its a real bargain take it or leave it. so not wanting to drive all the way back without a car we loaded Henry onto the trailer and set off.


Mom and Dad first time in a POP for 50yrs. Dad had one in 1961 i think, It was a blue one, always breaking down !!!

Taken 14th January 2008 pushed it into the garage for the Rodding( or should that be wrecking?) to begin!! Some say it will never it will never move again . Huh maybe not in the next 3-5 years but it will.

The Drivers wing was welded and filled so it had to be cut off only a small part of the mounting flange existed so the wing was beyond repair.

Inner flich plate will require some work although its going to be cut about to fit it around the new suspension. The rest of the front end came off with a bit of gas and a bit more grinding.

 


Taking the engine and box out

Three bolts later and a sling and the Engine and
​gearbox came straight out. Its only 3 cylinders and was quite light.

Second V8 and gearbox on the trailer

Bought the Lt77    5 speed box of a chap in Bristol and he gave me the engine for free. Looks like its already been refurbished so hopefully it will bolt straight on. Took a V8 out of an old Range Rover so now I have two, to make 1 good one I hope.


Front Axel Removed

Started to Box the chassis so I could brace the front legs. Sheet steel donated by an old filtration unit being scrapped at work, notice the machine green..

Trial fitting of the new suspension turrets. Design copied from  Heidts Rod shop in America. Created my own drawings and made all the bits at work after hours in the Build shop 


Firewall removed

Cut out the firewall so I could get better access to the other cross members. Setting up the geometry centreline so I could measure the chassis accuratly as I need to draw this up .


Floor out

Removed the internal floor members so I can use them again when the new floor goes in. I can now see how the Engine and Box will be located and what else to remove.


Heel Board and rear seat area

Pics taken June12th 08 . this is the next area to be removed so I can gain access to the rear axel and design how im going to fit the Jag rear end.

No work on the pop during the summer I had to do some work on the house!. Restarted in October 08 by cutting out the boot floor and removing the rear axel

Front suspension

This is the lower suspension wishbone on the jig I made. Bushes and tube welded together ready to asssemble


 This is trying to set up the camber angle on the front suspension assembled on the kitchen table, upper and lower wishbone complete and ball joints screwed in. Cortina mk5 Hubs. Coil over shock replaced with a ply template. Crossmember welded. Uprights still to have some plates welded in

Front suspension- March 2009

Moving on to March 09 had to remake the uprights to get the chassis lower its now set at 5ins. made a jig to ensure all the centrelines were ok and trial fitted the rack. Also had to remake the coil over mounts as they werent high enough. Should be ready for a trial fit soon.

In Jan 09 I started to build the new internal chassis starting with the rear cross member and the front supports. Not much left of the interior now.

The rear cross member that supports the diff is bolted in and the hanging pad for the diff is rubber mounted to reduce the vibration not sure if this is going to work yet as i havent tried the axel into place yet

The axel came off a jaguar 420 approx 1967 vintage. I bought this off ebay for £75 and was tod it had new discs wheich it does and the diff has been overhauled which I wont know. Unfortunatley for me the calipers were missing and these are mega expensive. the cage was removed and new straps made. This is only the trial fit as its all got to be detailed before its assembled into the chassis permanently

After 3 attempts to get the front suspension how I wanted it I tried a wheel to check the clearances to find it was bang on

Started to strip down the two Rover V8s I had. Both proved to be knackered just proves that you dont get much for 50

Easter 2011 saw the chassis nearly finished. The front and rear suspension bolted in. Sits about 8ins off the floor. just about right.
changed the diff for an XJS one as it came with the calipers.
Painted some bits to protect them decided that the engine and drive train will be tango orange.

Body fitted great. This is with a 1in channel. Body is really quite rough and there is loads to repair!!!. Fire wall is next so I can set the pedals in position. Engine out being rebored.

polished and ported the cylinder head then had the heads skimmed new springs and rocker shafts.

The block was rebored .020" oversize with 9.75:1 pistons & new bearings. The crank was okay and still on size. new cam bearings  fast road cam and new followers. Steel cam gears and duplex chain.

 decided to paint the engine orange. 

Flywheel has proved to be a pain as its not an sd1 therefore it wont fit the gearbox!!!.
Flywheel to be skimmed so the new clutch can be fitted.

Stripped  and repaired the front grill made the new fire wall and started on the inner flitch.
Everything around the bottom of the car is rotten so new steel has to be fabricated to replace the rot then a little filler to give it better shape.

The original lower section and hinge mounts were rusted through so had to be removed with the remainder of the floor. The boot seal edge was also rotten so was replaced locally with new steel.

Got a cheap Mountney wheel from ebay which came with an adaptor of an old vaulhall nova and it actually fitted the escort mk 1 column
made up a shroud from some stepped tube and fitted the indicator through it. 
Not sure on the length yet as ive got to fit the seats but its long so I can shorten it.

Starting the engine

Taken when I started the engine for the first time on Wed 24th April.
After sorting the timing out 90deg out first time it fired as soon as it hit compression. Joy..

I bought some very expensive engine paint that peeled off when petrol got on it im glad i only painted around the manifold.

Using the std SU carbs on ram pipes at the moment but these will be replaced by a Holley 390 when money permits

The video below shows some of the early problems with leaking pipes and petrol overflow from the carbs still lots to do to get it running okay. second vid shows it running a bit better but the alternator fan is rattling

As with the drivers side the A post and sill are very badly corroded.Got the angle grinder out and cut all the rotten metal away. This time im going to make my own repair sections as the ones i bought for the drivers side were thin and poor quality but cost loads.

basically there was no bottom to the door, it had rotted off. i made up the inner strenthener and then made new door bottom. When this was all in I removed 100mm of the door skin . this was really tricky as the door skin oil canned because i didnt weld from the centre out. Eventually fixed the oil canning with some spot welds which bring the tension back into the steel. The only down side is i had to use a little more filler than i would have liked.

Anti roll bar

With help from Dave & Terry at work, I made the antiroll bar. I used 22mm mild steel based on an upgrade size used on Triumph gt6 so i dont know if it will be too hard or soft only time will tell !!. Also not sure about the type of steel supplied, but now i have the fixture and the know how i could make others

The rolll bar was designed using rod ends that screwed to the end but this didnt work so I forged two ends and screwed them on instead. these were connected to a stainless steel link and two rod ends which works fine.
The mounts to the chassis are billet with rubber inserts, I had to fit them on the top of the chassis rails to allow the suspension travel.

Bought the wheels from Northants tyres 8x15 on the back and 4x15 on the front. They look the real business getting the tyres fitted next. Cant try the front because the stud centers are different to a ford

Making the new half shafts 
Started by measuring the Hambone to design a fixture. 
Machined two pieces of 8mm tube used on toyota halfshafts to accept the two journal stubs 
Turned down the hambone down to pre grind sizes then ground to one as press fit and the second a lower press fit.
Pressed the parts together aligned the ears in the fixture, then using some rollers i rotated and Terry  mig welded the assembly
Result one shorter halfshaft. Bang on
Next will be the lower wishbone

The lower wishbones were cut and reduced by the same amount as the half shaft, they were then sleeved and plugged. The two halfs were then pressed together and fitted into an alignment jig
They were then Mig welded to gether

Found someone to put the beads in which add strength to the sheet. Had to make up an inspection hole in the boot to make sure i can still check the axel when the boot is in

all the floors have been painted prior to them being sprayed with body schutz then glossed with dark grey cellulose. I know i will burn it when i weld it in but it will be easier to just repair as i have no way other than suspending the shell in the air and spray the floor while lying on my back!!!.

I bought a set of seats from an MG metro but soon realised they were too wide. I read that i needed 5inches taken out but ended up with 4.5. Sectioning the seats was easy but the springing was harder to reduce as its spring steel and doesnt like being bent.

So dissapointing!!!! Fitted the tyres and got the wheel hubs machined to a 5 stud pattern only to find the wheel off set of this style of wheel is mainly forward of the hub. Net result the wheel sits just on the edge of the arch which means the suspension has to be jacked up for the wheel to turn. As i want the front to be low, it wont work,so back to the drawing board to find out what to do??

These are the pitfalls of a novice hot rod builder. First never design a suspension without first buying the wheels!!.

Ive had to rework all the suspension components including the engine mounts and front turret

Parked this for now as im a bit pissed off with myself!!!!!

Took the old vynl roof off and found the channel completely rotted away. My plan is to fit a sierra roof which i believe is a good fit on the contour

By chance a sierra came up on ebay locally so i went over to great barr to cut off the roof. The roof came with a sunroof which im undecided about only paid £20 for the whole lot.

Spent hours welding the roof on in small amounts to try and prevent ripples. Really hard and even with the utmost patience i still had some ripples. Made some radius formers to get the rads the same either side. The filling and forming stage also took hours of feeling and sanding but i'm really please with the final form. Sprayed some black guide coat and just worked at it. needs primer filler now.

Hidden door hinges

Having spent time trying to get the passenger door to fit i decided to fit some hidden door hinges based on the design  on one of the hot rod sites. Designed it on my cad terminal then made it during my lunch at work, took about 2 weeks . Bushes made in the toolroom and ground shoulder pins supplied by Terry. Worked out the swing so the door clears the a post skin.

Door fits the apperture perfectly. took ages to get it right as fitting the hinges is major surgery and it took a while for me to understand how to do it but im pleased with the final results.
made the sill 4th attempt!!! but fits good and matches the door curve not far off finishing the passenger side

Horn push made from alluminium used loads of favours at work for this. First it was Cad modelled by Al Baizon then material sourced John Wale, then cnc turned by Sohan and finally wired and polished by myself

Started the wiring by designing  each wiring circuit and stripping the old loom from my escort into individual wires. Trying to finish the doors by getting the electric windows to work and also the rear facing door lights, reflector from the escort and I made a light housing for an led works off the interior light switch
wiring is one of those jobs that you don't see much for hours of work.
July 2016, Finished the seats and headrests and , made the floor mounts to suit the seat sliders. fitted some springs from a sofa to improve the support. tested the fit with my wife Jackie looks like there is plenty of room.
Next will be the seat belt mounts. and the reversing light

For the seat belt mounts I put a sandwich of 3mm plate on the tunnel and plug welded it to the tunnel, then welded a turned boss to screw the seat belt anchor to

September                         Start of Final Build


Got a reversing light from a mini cooper, made a mount and sunk it into the rear valence. looks like an eye looking out the back, took ages to get right but im pleased with the outcome.

Made a new dolly to sit the body on and a crucifix to lift the body clean off the chassis. found the body had been welded in some places to the floor when I spotted through . Lifted easily off the chassis. Its hard to believe I was here in Aug 2010 !!!!!!!

​At last I'm actually finishing something!! Chassis is painted, disappointed with the paint as it chips really easily, finish is nice though.
Chromed the front arms rear torsion bars,diff cover and ford logo strap so it has a bit of bling

The rear axel is now complete except for the oil. I chose Gaz coils overs at great expense and fitted 300 lb springs but now im just hoping the weight of the car sets the car down as the axel is up in the air. Chromed the diff cover and strap looks good.

I decided to make my own exhaust system , so I bought a load of 2" stainless tube bends and a performance stainless box from Jetex. It went together well and with the help of John O'conner in the toolroom who did the stainless welding it fits in great. Cant wait to hear it when I start the engine again at Christmas.

July 2018

Since November 2017 progress has been very slow due to problems with my mother so no start up at christmas as I hoped but now I'm back on it and wiring ready for start up is top priority.

Took the loom out of my old Ford escort and stripped all the different wire sizes out. I then drew out each circuit into a separate layout.
Running the wires into the cab and the engine bay was the easy bit but trying to figure out how to withdraw each section of the loom has proved the hardest, as once tested the loom will have to come out when the car is sprayed, so it has to be modular.
Most important at this stage is the ability for all the systems that make the engine run are finished.

August 2018 Momentous occasion it moves under its own power!! Not happy with the engine its got a blowback through the carbs? and doesn't pick up very well. Sounds great though. Some further tuning required. Gearbox good axel and steering good.new

2019 Paint This year

Steering column nearly finished. Chromed the tube and bottom support. Craig winwood Jig ground the Conrod to fit perfectly around the new diameter, Ed Taylor made the shroud and wheel mount, then I had to figure out how to make the horn work , so we chose to have spring plungers for the flow and return current to the horn with copper rings so the wheel can be turned and the horn will work anywhere. It works a treat. Then I wired the indicator stalk so other than recover the steering wheel its done.

Dash wiring still driving me mad with its complexity, got the GPS speedo at great expense from Summit in the states with the other clocks looks good.

  2019 ended with another disaster!!  After assembling the front end it was obvious that the wheels were not central about the center line. Absolutely no idea how this happened with all the check made during the chassis  build up.
I suspect the body did not go back in the same place??????

​So i cut off all the front suspension and started again ARRrrrrrrrrrrrrr!!!!!!!!!!!!!!!!!!!!!!!!!!!!!!!!!!!!!!!!!!!!!!!!!!!!!!!!!!!!!

Got the idea of a gazebo spray booth from you tube so i bought a 3m x4m one off ebay £50 . Got some fans from work to push and extract , initially  the suck was too much and it pulled the roof down!!! but balanced out the blow and it works great.

Decided that the std manifolds just didnt do it for me so I bought a tube kit of ebay came out okay ,im going to heat wrap them when completed

This looks better than it is, clear coat is a nightmare. Too thin on the roof so it needs more adding. Just on the corner. Arches seem to have changed shape or the seal is affecting them? which makes the radius ripple arrrrh!!!!!!!! may have to rework them both. bet the front does the same.

Update.. 4)Engine noise seems to have been the carb dashpots slapping on the carb body No oil or its lost the oil???
​1)Whine from the gearbox is the clutch thrust bearing not pulling away enough made an adjustment seems ok now
3) exhaust needs refitting
5) passenger rear arch had to be massaged to get it to fit.

Starting the Headliner. I decided that it wasnt possible to use a std headliner as the sunroof box is inside the roof. I Discovered that 3mm mdf will mold to most shapes when its soaked in boiling water. so using a combination of 3mm ply and Mdf i tried to make a one piece wood roof that i would cover later.

Tappers Upholstery

OMG if only i had know what  a lying bunch this lot were. I saw a recommendation online for this company who did camper van refits and initially the guy seemed okay but in reality a disaster. Said they could do it in 2 weeks to 5 months and the out come was average.
The seats turned out very small but if tappers were better they could have discussed this with me and then widened the back but they look ok we will see if they a comfortable on a journey.

Starting to come together now Rear seats , arches and panels are in look good. Window trims might not fit that good though. Roof liner looks good.

​Most of the carpet is in some parts just need edging.
